0.8-mm-thick alclad 2024-T4 aluminum alloy sheets were friction stir butt welded. A 15-mm diameter shoulder tool was used to guarantee sufficient heat input during welding. A 0.08-mm shoulder plunge depth was adopted to reduce sheet thickness reduction. Sound joints were obtained at rotating speeds from 400 to 1000 rpm and welding speeds from 50 to 150 mm/min. A thickness reduction of 6% was achieved at 1000 rpm and 50 mm/min. Secondary phases firstly precipitated at the black lines in the stir zone (SZ). The hardness of the SZ showed a decrease about 6% compared with the base metal. A maximum tensile strength of 399.5 MPa and an elongation of 5.6% were achieved at 1000 rpm and 150 mm/min. The fracture morphologies showed typical ductile fracture mode.

The objective of the present study is to relieve the friction stir welding (FSW) tool from one of its main role: to generate heat by friction. 1-mm-thick 1050-H24 aluminum sheets were friction stir welded using a heater-embedded FSW tool. It is demonstrated that butt welding of the sheets becomes successful even at a low rotational speed of 60 rpm under the assist-heating of the FSW tool. The fact indicates that it is possible to weld without frictional heat. Sound joints with the highest average fracture strength, which is equivalent to that of the base metal, was obtained under the welding speed of 0.5 mm/s and the tool rotational speed of 60 rpm. The temperature of the sheet does not exceed 400 K throughout the welding under this condition. This temperature is 60 K lower than the ordinary FSW in which assist-heating is not used. One of the microstructural features in heat-assisted FSW is that the widths of heat affected zone (HAZ) and thermo-mechanically affected zone are suppressed, compared to the ordinary FSW. Particularly, HAZ becomes almost negligible. The hardness profile shows the maximum at the stir zone without revealing HAZ softening.

Hello all,
We're trying to find a solution to achieve the same degree of standard grade mirror polishing on both sides of some rectangular pieces of 1 mm thick aluminium sheet, whilst retaining the flatness of the sheets.
The largest piece is 1500 mm x 300 mm (5 ft x 1 ft)
These will be components for an artwork we're trying to make, so lightness of material is imperative, hence aluminium.
The samples we received from the local polishers were bent from stress relieving as they were made from one-sided mill finished mirror-polished aluminium which was then shop polished on the reverse side.
Your thoughts would be appreciated - is electropolishing an option?

Density is a property of a substance thus it can be used to identify a particular substance (Jensen 45). Density is a measure of how tightly packed particles are in matter by using the ration of mass to volume; mass and volume are related direct proportion (Mahan 20, Kalpakjian and scmid 13). Density is determined using the formula:
Where M is the mass while V is the volume
In this experiment, the masses and volumes of 3 samples of aluminum will be determined and be used to determine the density of aluminum. The density of the aluminum will be used to determine the thickness of the aluminum foil in the second part of the experiment.
Materials
Scale/balance
3 aluminum samples
25ml graduated cylinder
Caliper
Weighing boats
Procedure
3 aluminum samples were obtained: 1 aluminum shot and 2 aluminum bars
The scale was zeroed
The sample was placed on the weighing scale and the mass was recorded
The volume of the bar was determined using the formula Length (L)*Width (W)*Height (H) measured using a caliper
The volume of the shot was determine using the water displacement method
The volume of the second bar was determined using the L*W*H method
The value of the density of the 3 samples was calculated using the formula:
The value of the densities was then averaged.

Part II
Background
In science we use both large and small numbers at the same time. The laboratory tools available are not suitable for measuring the thickness of an aluminum foil. However, the volume of a regular object can be calculated using the formula:
Taking the height (h) to be the thickness (T) of the foil, therefore:

The aluminum foil can be measured to get its mass and used the density obtained from part I.

I have zero knowledge about welding aluminum. I'm only talking about being able to weld some thin sheet aluminum together to make a cup holder for my boy's motorcycles. I also want to be able to weld together some aluminum tubing to make a luggage rack.
Now...before you start trying to have me spend $2K on a welder.....Remember, I only want to do this for a few pieces and see if I like doing this. Isn't there a way to "weld" aluminum by applying heat and using a "welding rod"?? Educate me.!

It is simply to divide aluminum and aluminum alloys into two categories: wrought aluminium alloys and cast aluminum alloys. Wrought aluminium alloys contain lower percentage of elements, about less than 4%. Cast aluminum alloys contain the same chemical composition but has greater amounts. In the same temperature range( 520 to 590℃), the cast aluminum alloys undergo a thoroughly chemical properties while wrought aluminum alloys still remain the mechanical properties and remain ductile.
